Repairing a Rosewood Knob

Sometimes when buying a plane, all the parts will be in good shape until you look at the front knob and see a big chunk missing from the bottom. I’ve repaired dozens of totes over the years, but I’ve never really tackled a knob as it looked like a big pain in the ass. So, I decided to give it a go and see how it turns out.

The first thing I did was shave the broken area smooth with a bastard file. It didn’t have to be completely clean, just good enough to hold some glue.

Then I took a piece of cocobolo scrap wood and glued it to the surface of the break. I paid careful attention to the orientation of the grain so the repair would look nicer. I used Gorilla Super Glue Gel as it works well gluing all type of rosewood woods together.

Once the glue dried, I cut off the excess with a dovetail saw and shaved the thick areas away with some chisels and gouges.

I wanted to shape the new area perfectly round with the rest of the knob so I created a little holding jig to be used on my lathe.

I measured the inside diameter of the knob’s mounting hole with inside calipers and transferred that measurement unto outside calipers, then turned a tenon to the measurement. Then I stuck the knob onto the tenon and stabalized the top of the knob with the lathe live center point.

With the knob spinning nice and true, I carefully used a round scraper and gently turned the new piece of wood concentric with the knob. After a few minutes, and a little bit of sanding, the knob was finished.

I noticed that the knob had split just a little bit while it was turning, so I applied more super glue gel to the bottom of the knob to stabalize the wood.

The final step was to apply a couple coats of shellac to the knob and stick it back on the plane. Because the piece of cocobolo was a little lighter in color than the rosewood, I colored the cocobolo darker with a black Sharpie marker then wiped off the excess with some fine steel wool.

The end result came out fine. The knob looks complete and you can only notice the repair if you really look at it. In fact, the knob on the right was also repaired the same way, and you can hardly see it. Looks like I’ll have to start repairing more knobs from now on.

American Flag Tree

I don’t get many custom orders as I’m usually too busy with my day job and restoring antique tools to do them anyway. However, my wife’s friend asked her if I could make him some American flag trees. She showed me a picture of what he wanted and it seemed simple enough, so I told her I could make them for him.

These trees were offered by Martha Stewart a few years ago on her website but, have since been discontinued. The only thing I had to go on was the fact that they were about 20″ tall. Assuming the whole tree was 20″ tall, I figured the largest diameter of the post was probably 1 1/2″ in diameter. I glued some maple together and created 2″ square stock to turn on my lathe. I then used my Peter Galbert calipers to turn the stock to 1 1/2″ in diameter down the whole shaft.

Studying the photo, I eyeballed the shape of the post, cutting the bottom of the vases to 1″ in diameter. I cut a little finial on the top and a cove and bead detail on the bottom that kind of looks like an old cast iron pot. Again, all eyeballing with no plans. Just imagining things in my head.

At the bottom, I turned a 3/4″ diameter tenon. This will fit in a hole I will drill in the base with my drill press. I use a 3/4″ open end wrench to turn the tenon the perfect size.

After about an hour on the lathe, I turned all four posts and pads for the trees. They are all similar but, none of them are an exact copy of one another.

The tree has four rows of flags with six flags on each row. In order to mark the holes in right spot, each hole would have to be 60 degrees away from each other (360 degrees / 6 = 60 degrees). Instead of grabbing my protractor and trying to mark every 60 degree angle, I took my compass and set it to the radius of the post. I then walked around the circumference of the circle marking it at every spot. That left me with six equal segments that were perfectly spaced from one another.

I did the same thing on the other end of the post starting at the same point. I then drew lines down the post and took a straight edge, lining up the lines on each end of the post marking where the holes would go on the top of the vases. I only marked on the first and third vase for those marks. On the second and fourth vases, I marked a line in between the first and third marks so that the flags on the tree were more spaced apart.

Even though I figured out where the holes went on the tree, I still wasn’t comfortable drilling my holes in the final piece. I took a scrap post and did all the markings again and used a 1/4″ drill to drill holes in the post at a 60 degree angle. After I drilled all the holes and stuck the flags in, the sample turned out well.

When it was time for the real drilling, I took my time. Putting the post back on the lathe, I lined up the marks of the post so they were perpendicular to the lathe bed. This way I only had to worry about the angle of my drill bit as I knew I could sight down the bed of my lathe keeping the bit drilling straight down the shaft. I drilled about an inch in using a brad point drill bit.

After drilling all 24 holes and giving the piece a light sanding, I drilled a hole in my base and glued the post into it. This is a simple project that I can bang out in case my wife’s friend wants more than the four I made him.

Making a Replacement Handle for a Knew Concepts Saw

Back in October I bought a Knew Concepts saw at the Woodworking in America marketplace in Covington, KY. I always heard that the biggest complaint about the saws were that they came with a cheap handle that didn’t fit with the looks of the saw. I was willing to live with the handle for awhile until I had the time to make a replacement, but I did think it was uncomfortable. In fact, the more I held it, the more I hated it. There is a company on the internet who sells replacement handles for Knew Concept saws out of exotic wood, but those handles are thicker than the original. I don’t want something that is thicker, I want a handle that is thinner.

Then a few weeks ago, I saw this antique knife sharpener in an antique store. I didn’t care about the knife sharpener part. What interested me was the feel of the handle. I knew as soon as I grabbed it, it would make a great replacement for my Knew Concepts saw. So, I ended up buying the knife sharpener simply to use the handle as a template.

In order to make a new handle, I needed to take the old one off. The handle on the Knew Concepts saw had a small little cotter pin that needed to be removed. Unfortunately, I didn’t have a special tool to get the thing out, so I had to do it the old fashioned way.

I basically had to trash the handle in order to get it off. I drilled through cotter pin and tore into the handle to remove all the wood around the pin in order to grab the pin out with a pair of pliers.

Now needed a piece of wood nice enough to make a new handle. I bought a slab of apple from a guy on eBay and cut off about 10″ from the end.

I then milled the piece into two 1″ pieces and a third piece to 1/2″

I took one of the 1″ thick slabs and milled 1″ square blanks. Each blank will be used as handles for something or another.

I attached the apple blank into my lathe and turned a new handle using the knife sharpener handle as a template. The handle is nothing fancy, but it is comfortable to hold.

The handle is turned and sanded. The end of the handle where the ferrule goes is 5/8″ in diameter because the inside of the copper fitting I used to be the ferrule of the handle is 5/8″ in diameter.

I used a 5/8″ socket wrench while the handle was on the lathe and used the wrench as a gauge to know when to stop when I turned it to size with my parting tool. As you can see, the fitting fits perfectly over the ferrule end of my handle. I trimmed the extra part of the copper fitting flush to the end of the handle with a hack saw.

The biggest challenge in making the handle fit, is cutting the mortise slot into the end. I found the center of the handle and carefully drilled an 1/8″ hole straight down the shaft. I then took an 1/8″ chisel and cut a rectangular mortise down the hole. Carefully checking every few minutes, I took my time and pared away the wood so that the entire tang of the saw would eventually fit snuggly into the handle.

Once everything fit well, I figured out where the hole of the tang lined up with the copper ferrule and drilled an 1/8″ hole through the copper. A 16 penny nail fits perfectly into the 1/8″ hole to act as the pin. I cut the nail to size and hammered it with a ball peen hammer to act as a rivet. I also used some JB Weld in the hole to give everything a bit more strength.

With a little oil on the handle, here it is. A Knew Concepts with a much more comfortable handle ready for years of use.

Replacing a stretcher bar on a stool

My wife was considering picking up this stool at an antique mall the other day and asked me if I could replace the stretcher bar in the middle. I told her more likely I could so she should go ahead and buy it.

The old stretcher was completely broken off and only the ends remained in the holes where it was attached. I took an 1/8″ drill bit and drilled a pilot hole in the middle of the holes on each end.

I then took a 1/2″ forstner bit and drilled out the hole cleaning it out. The pilot hole served as a guide for the point on my forstner bit so it would not wander off the center of the hole.

I then found a piece of scrap wood around the shop, measured how long the stretcher needed to be and then turned it so the middle was 1″ in diameter while tapering each end to 1/2″ in diameter.

Once the turning was done, I checked the fit of the stretcher at the hole. If the stretcher was a little tight, I shaved off some of the wood with a spokeshave so that the stretcher would fit in the hole nicely. I also had to loosen the legs a little bit by taking out the screws that held them to the frame to give me enough room so that the stretcher would pop into place. Once in, I screwed the screws back into place.

 A half hour of work and a piece of scrap wood, the stool had a replaced stretcher. Now it’s my wife’s turn to finish the stool.
